How this is calculated
Staffing to demand starts with takt time, the pace the customer sets, then compares the total manual work your demand requires against the time one operator actually has.
Reading it well
- Round up, always. A raw result of 3.2 operators means three people cannot meet demand; you staff four and design the fourth station's work content deliberately.
- Low utilization is a rebalancing signal. If the crew sits at 65 percent, the answer is usually redistributing work elements, not pushing people to work faster.
- Available time means worked time. Use shift minutes minus breaks, meetings, and cleanup, not the full scheduled shift.
- Manual time only. Machine-paced time an operator merely watches should not be in the cycle time; it inflates the crew size.
- No allowance built in. This is a theoretical minimum; real plans add an allowance for absenteeism, training, and variation.
